Bold Black Coverage Meets Clean Detail on Corrugated

The Challenge

MSA’s 500 Series Accessories packaging needed to do two very different things on the same surface.

First, it had to deliver deep, full-coverage black for bold branding across wide areas of the box. Second, it needed to print a midtone-to-shadow image with delicate contrast, where subtle details mattered. Both elements relied on black ink, but required two totally different print treatments.

On top of that, the substrate was corrugated, making it even harder to maintain detail in darker tonal ranges.

Our Approach

To prevent heavy dot gain and muddy detail, we re-engineered the print strategy. What was originally a two-color job became a three-color solution designed to give the press operators total control over coverage and clarity.

Solid Black Plate: For vector elements, copy, and large brand blocks—this plate was designed to lay down rich, dense black
Screen Black Plate: Isolated the image for soft application, protecting shadows and midtones from over-inking
Green Plate: Standard third color in the design
Separation Strategy: Split graphics allowed independent control of solid vs. screened black, reducing the risk of over-impression and ensuring clean results

By isolating the screen and vector components, we gave the press the flexibility to “hammer” the solids and “kiss” the image, balancing impact with precision.

The Results

Deep, clean black brand elements with no banding or distortion
Sharp, shadow-rich imagery with preserved midtone detail
Consistent performance across multiple SKUs and layouts
Clear, legible packaging, even from a distance

“This image lived in the shadows and still turned out clean. That’s hard to do on corrugated. But with the right separation and pressure control, it worked beautifully.”

The Impact

This approach was applied across a series of MSA products, each with different layouts and images, but all relying on the same successful formula. With strong prepress work, smart plate material selection, and on-press precision, we helped ensure every version delivered on both brand boldness and product clarity.
